The initial setup of a production line is itself a tedious task that requires extensive manufacturing engineering experience. The person involved must design the preparation area, install the wiring harness on the tooling board, drill the holes for the support fixtures, install the support fixtures on the tooling board, define the stations and assign content to those stations. In addition, test equipment must be designed and prepared. The entire line must be adjusted for a given takt time and a predicted take rate balance. The number of production lines and factory space required must be determined based on the forecast output. All of this is done to ensure profitability as soon as the product goes into production. These decisions must be re-evaluated after each design change. Tooling boards may need to be updated, a balanced line may need to be rebalanced, or operators may need to be retrained. Productivity may be reduced for a short period of time after changes are implemented due to fluctuations in take rate or output. Significant changes in wire harness take rates can greatly affect the capacity utilization of a production line. Even changes in yield and take rates that typically occur over the life of a project can force a harness manufacturer to take steps and redesign the production line.
